“Why does accuracy and repeatability matter so much in test fixtures?”

One successful test proves almost nothing.

If you cannot repeat the results under the same conditions, you cannot trust the data. If you can’t trust the data, every subsequent decision becomes weaker.

This is why fixture design places such a strong focus on stiffness, alignment, and controlled motion.

Motor-controlled motion sounds simple. It isn’t.

Precision motion involves more than just motors and code. It’s also about stiffness, backlash, alignment, load paths and what happens when something jams at 4 pm on a Friday.

We design mechanical systems with the knowledge that they will be pushed to their limits, misused and adjusted in real life. Because they will be.

This mindset is what transforms a product that performs well in demonstrations into one that survives testing.

Every product we design goes through hazards analysis. It's how we spot risks from product failure and misuse before they reach the customer.

By looking at how serious a risk is and how likely it is, we can decide whether a risk is unacceptable, acceptable, or as low as reasonably practicable (ALARP). From there, we engineer out the problems, add mitigations, and test until the risk is reduced to an acceptable level.

Whether it’s a complex medical device or a simple consumer product, the process is the same — because safety, reliability and quality aren’t optional. They’re designed in from the start.

Christmas Design Challenge: How would you improve the cracker?

Consider the poor grip for pulling, the unpredictable failure point, the inefficient packaging and the questionable ratio of toy to packaging.

If we received this as a design brief, we would have questions:

- Would the pull force need to be optimised?
- Should it be redesigned for single-handed operation?
- Should the snap mechanism be made more reliable?
- Could the paper engineering for the hat be improved?

But, honestly? Sometimes, a design is perfect precisely because it's imperfect. The awkward pull, the off-centre snap and the paper hat that never quite fits — that's the experience.

The best products don't draw attention to their clever engineering or sophisticated design thinking.

Users shouldn't have to consider how well something is designed; they should simply experience its benefits.

That's the standard we aim for.

What actually is prototyping, and why does it matter?

Prototyping is when you make an early model of a product to test ideas, how it works and how it looks before making it in large amounts.

Think of it as your product's first interaction with the real world.

The most important thing to know is different stages of development need different types of prototypes. Trying to create a "perfect" prototype too early wastes time and money.
